On a high-speed bottling line, operators were struggling with intermittent “ghost” signals on a proximity sensor detecting bottle caps. A mechanical switch near a variable-frequency drive was generating electrical noise, causing the sensor input to flicker and occasionally register a false trigger. This led to a few cases of the filler head actuating at the wrong time, resulting in product waste and a brief line stoppage. The maintenance team traced the issue to the input module’s inability to filter out the high-frequency interference.
